Custom Engineering

When Standard Pallets Don't Fit

Standard pallet sizes work for most freight. But when your product has unusual dimensions, weight distribution characteristics, or handling requirements that standard pallets cannot accommodate, you need a custom solution. Ace Pallet Service has been engineering and building custom pallets for Michigan businesses for years, and our team has the experience to solve even the most challenging packaging and shipping problems.

Custom pallets are not just about size. We engineer every aspect of the pallet to match your specific application: the lumber species and thickness, the fastener type and placement, the deck board spacing, the number and position of stringers or blocks, and even surface treatments like anti-slip coatings or branded heat stamps. The result is a pallet that protects your product, optimizes your warehouse space, and integrates seamlessly with your handling equipment.

Whether you need a single prototype to test a new packaging concept or an ongoing production run of 10,000+ units per month, our custom pallet program scales to your needs. We work with you from the initial consultation through design, prototyping, and full-scale production to ensure the final product meets your specifications exactly.

From Concept to Delivery

The Custom Pallet Design Process

Our six-step process takes you from initial concept to production-ready pallets delivered to your dock. We handle the engineering so you can focus on your core business.

01

Discovery Consultation

We start by understanding your product, your handling equipment, your warehouse environment, and your shipping requirements. We ask about load weights, stacking configurations, forklift types, racking specifications, and any industry regulations that apply. We may request product samples or facility photos to inform the design. This consultation is free and carries no obligation.

02

Engineering & Design

Our engineering team translates your requirements into a detailed pallet specification. This includes exact dimensions, lumber species, board thicknesses, fastener type and placement, and any special treatments. For complex projects, we perform load distribution analysis to determine the optimal support structure. You receive a dimensioned drawing and material specification for review.

03

Material Sourcing

Based on the approved design, we source the required materials. Standard hardwood and softwood lumber is always in stock at our yard. Specialty materials -- plywood, OSB, composite lumber, or specific grades of kiln-dried wood -- may require a short procurement lead time. We provide transparent material pricing so you know exactly what drives the cost of your pallet.

04

Prototype Build

We build a small batch of prototype pallets (typically 5 to 10 units) for you to test in your actual operation. This allows you to verify fit, function, and compatibility with your products and equipment before committing to a full production order. Modifications at this stage are fast and inexpensive. Most prototype batches ship within 5 to 7 business days.

05

Testing & Approval

You test the prototypes in your real-world environment -- loading them with actual product, running them through your handling equipment, testing racking fit, and verifying stacking stability. If adjustments are needed, we revise the design and produce a second prototype batch at reduced cost. Once approved, your design is locked for production.

06

Full Production & Delivery

With the approved design, we move to full-scale production at our facility at 7236 Murthum Ave, Warren, MI 48092. We produce custom pallets in volumes from dozens to thousands per week. Your specifications are maintained on file for easy reordering. Delivery is available across Metro Detroit and Southeast Michigan, with freight arrangements for longer distances.

Engineering Specifications & Load Analysis

Load Distribution Analysis

For products with non-uniform weight distribution, our engineering team performs a load distribution analysis to determine where the stresses concentrate on the pallet. A 1,500-lb load that is evenly distributed across a 48x40 pallet puts completely different demands on the structure than a 1,500-lb load concentrated in the center third.

Based on this analysis, we specify reinforced stringers, additional blocking, or thicker deck boards precisely where they are needed. This targeted approach delivers the required load capacity without over-engineering the entire pallet, keeping material cost and weight as low as possible.

For high-value or safety-critical applications, we can commission third-party load testing through accredited laboratories to validate the pallet's performance under your specific loading conditions. Test results are documented and provided as part of your specification package.

Dimensional Tolerances

Standard wood pallets typically have dimensional tolerances of plus or minus 1/4 inch. For applications that require tighter tolerances -- automated warehouse systems, precision racking, or products with exact footprint requirements -- our custom program can deliver tolerances as tight as plus or minus 1/8 inch.

We achieve these tight tolerances through CNC-controlled cutting equipment, calibrated assembly jigs, and post-assembly dimensional verification. Each pallet in a custom production run is checked against the specification drawing before it leaves our production line.

For automated systems (conveyor, AS/RS, robotic palletizers), dimensional consistency is not optional -- it is essential. Even small variations can cause system jams, damaged products, and expensive downtime. Our custom pallets are designed and built to work reliably within the tolerances your automation requires.

Capabilities

What We Customize

Custom Sizing

Any length, width, and height combination. We build pallets from as small as 24x24 inches to oversized platforms exceeding 8 feet in any dimension. Fractional sizes are not a problem — if your product requires a 37.5 x 52.25-inch pallet, that is exactly what we build. Our CNC cutting equipment ensures dimensional accuracy to within 1/8 inch.

Specialty Materials

Beyond standard hardwood and softwood, we build custom pallets from plywood, OSB (oriented strand board), composite lumber, and engineered wood products. Plywood-deck pallets provide a smooth, continuous surface ideal for bagged goods and small items. Composite options offer specific strength-to-weight ratios for weight-sensitive applications like air freight.

Branded Pallets

Turn your pallets into a branding asset. We offer heat-stamped logos, stenciled company names, custom paint colors, and RFID tag integration. Branded pallets help track assets through multi-party supply chains and reinforce your company identity at every touchpoint. This is particularly popular with companies that use returnable pallet pools.

Engineered Designs

For products with unusual weight distribution, fragile components, or specific orientation requirements, we engineer pallets with reinforced zones, product cradles, anti-vibration features, and custom deck board patterns. Our engineering team uses load analysis to determine the optimal board thickness, spacing, and fastener pattern for your specific product.

Export-Compliant Builds

Custom pallets built for international shipment include ISPM-15 heat treatment, the certified IPPC stamp, and all required documentation. We can also build custom crates and skids that meet the specific packaging requirements of your destination country, including fumigation certificates for markets that require them.

Specialty Fasteners & Treatments

Ring-shank nails for maximum holding power, stainless steel fasteners for corrosive environments, anti-slip coatings for tilted loads, moisture barriers for outdoor storage, and fire-retardant treatments for regulated facilities. Every fastener and treatment choice is driven by your specific operational requirements.

Branding

Pallet Branding & Logo Options

Branded pallets serve two purposes: they turn your supply chain into a marketing channel, and they make it easy to identify and track your pallet assets across multi-party logistics networks.

Heat Stamping

A heated metal die is pressed into the wood surface, creating a permanent branded impression. Heat stamps survive weather, handling abuse, and multiple wash cycles. This is the most durable and cost-effective branding method for high-volume orders. Typical setup includes a one-time die charge of $150 to $300.

Stencil Painting

Your logo or company name is applied using a custom-cut stencil and industrial paint. Multiple colors are possible. Stenciled branding is highly visible and can be applied to both wood and plastic pallets. It is less durable than heat stamping but offers more design flexibility including multi-color artwork.

Custom Color

The entire pallet or specific components (deck boards, stringers) are painted in your brand colors. Custom-colored pallets are immediately identifiable in mixed pallet pools and create strong brand presence at retail delivery points. We use industrial-grade coatings that resist chipping and fading.

RFID Integration

RFID tags embedded during manufacturing enable automated tracking through your supply chain. Each pallet gets a unique digital identity that links to your WMS (warehouse management system). Tags can store custom data fields including customer ID, product type, origin facility, and treatment certifications.

Specialty Applications

Custom Solutions for Specialized Industries

Aerospace & Defense

Precision components, sensitive electronics, and mission-critical parts demand pallets with vibration damping, anti-static treatments, and exact dimensional tolerances. We work with aerospace suppliers to develop pallet systems that meet MIL-SPEC packaging requirements, including corrosion-inhibiting packaging (MIL-PRF-22019) and unit load specifications. All materials are traceable and documented.

Automotive Manufacturing

Engine blocks, transmission housings, stamped metal panels, and other heavy automotive components require pallets engineered for extreme weight and specific footprint dimensions. We build pallets with reinforced stringers, thicker deck boards, and custom block placement to handle asymmetric loads common in JIT automotive supply chains serving the Metro Detroit Big Three and Tier 1 suppliers.

Oversized & Heavy Cargo

Machinery, industrial equipment, and large fabricated assemblies often exceed the dimensions and weight limits of standard pallets. We build oversized platforms up to 12 feet in any dimension with load capacities exceeding 10,000 lbs. These heavy-duty platforms use 4x4 or 6x6 structural timbers, bolted connections, and engineered cross-bracing.

Military & Government

Government contracts often require specific pallet specifications codified in military standards. We build pallets to MIL-STD-1660 (unit load standards), ASTM D6199 (wood pallet performance), and customer-specific packaging data sheets (PDS). All pallets include the required markings, stamps, and documentation for government acceptance.

Retail & E-Commerce

Point-of-purchase displays, store-ready pallets, and quarter-pallet formats help retailers get products to the sales floor faster. We build display-ready pallets with branded graphics, specific color finishes, and configurations designed to fit retail shelf layouts and aisle widths. Half-pallets (24x40) and quarter-pallets (24x20) are popular for in-store merchandising.

Agriculture & Produce

Fresh produce requires pallets with ventilation gaps for airflow, moisture-resistant treatments, and food-safe surfaces. We design pallets with optimized deck board spacing for cold chain applications where air circulation is critical to maintaining product freshness during refrigerated transport. All wood is untreated and food-contact safe.

Success Stories

Custom Pallet Case Studies

These real-world examples illustrate how custom pallet solutions solve complex packaging and logistics challenges for Michigan businesses and beyond.

Automotive

Tier 1 Supplier -- Transmission Housing Pallet

Challenge: A Tier 1 automotive supplier in Sterling Heights, MI needed a custom pallet to ship cast aluminum transmission housings to an assembly plant. The housings weighed 85 lbs each, had an irregular shape with protruding flanges, and required specific orientation to prevent damage to machined surfaces. Standard 48x40 pallets did not provide adequate support or positioning.

Solution: We designed a 48x45 block pallet with a full plywood deck, custom-routed cradles to hold each housing in position, and anti-slip coating on the cradle surfaces. The pallet accommodates 12 housings per layer in a 3x4 grid with corrugated dividers between layers. Load capacity was engineered for 3 layers (36 housings, approximately 3,060 lbs total).

Result: Transit damage dropped from 2.3% to 0.1%, saving the customer approximately $47,000 annually in scrap and rework costs. The pallets are returned and reused an average of 18 times before requiring board replacement.

Industrial

Heavy Equipment Manufacturer -- Oversized Skid Platform

Challenge: A heavy equipment manufacturer needed to ship assembled hydraulic power units weighing 4,200 lbs each. The units measured 72x60 inches and had a high center of gravity. Standard pallets were too small and lacked the load capacity for safe handling and racking.

Solution: We engineered a 78x66 heavy-duty skid platform using 4x6 oak stringers, 2-inch thick hardwood deck boards, and through-bolted connections at all stringer-to-deck joints. The platform included integrated tie-down cleats for strapping the power unit and fork pockets dimensioned for their specific forklift model.

Result: The platform safely supports the 4,200-lb load with a 2:1 safety factor and has been approved for racking in their distribution warehouse. The customer orders 75 units per month on a recurring contract.

Retail

Consumer Products Company -- Branded Display Pallet

Challenge: A consumer products company launching a seasonal promotion needed a branded half-pallet (24x40) that could serve as both a shipping platform and an in-store display unit. The pallet needed to carry 800 lbs of product, fit through standard retail doors, and present a clean, branded appearance on the sales floor.

Solution: We built a 24x40 block pallet with sanded, Grade A pine deck boards, the customer's logo heat-stamped on two sides, and a clear protective coating to maintain appearance during the promotional period. The pallet was designed to be expendable (one-way, not returned) to keep unit cost under $12.

Result: The branded pallets were deployed to 340 retail locations across Michigan and Ohio. The customer reported that the professional, branded presentation contributed to a 14% sales lift compared to their previous standard pallet displays.
