The Complete Pallet Lifecycle

A well-managed pallet goes through multiple lives before its wood is retired. Understanding this lifecycle reveals why recycling and repair are the most cost-effective and environmentally sound choices for your business.

Day 0

Phase 1: Manufacturing

A new wooden pallet begins as roughly 12 board feet of lumber — typically oak, southern yellow pine, or mixed hardwoods. The wood is cut, kiln-dried (if heat treatment is required), assembled with spiral nails or screws, and stamped with any required compliance markings. A standard 48x40 GMA pallet costs between $11 and $18 to produce.

Months 1-6

Phase 2: First Use Cycle

The pallet enters the supply chain, carrying products from manufacturers to distributors to retailers. A well-built pallet can complete five to ten shipping cycles in its first life. During this phase, the pallet may travel thousands of miles and support loads exceeding 2,500 pounds per trip.

Months 6-18

Phase 3: Recovery & Repair

After its initial use cycles, the pallet shows wear — cracked boards, loose nails, stained surfaces. Rather than discarding it, the pallet is collected by Ace Pallet Service, inspected, and repaired. Damaged boards are replaced with salvaged lumber from beyond-repair pallets. The repaired pallet returns to service for another three to seven trips.

Month 18+

Phase 4: Secondary Recovery

When a pallet can no longer be structurally repaired, its wood is ground into mulch, animal bedding, or biomass fuel. Metal fasteners are magnetically separated and sent to scrap recyclers. Nothing reaches a landfill. The wood continues to serve a purpose — sequestering carbon in soil as mulch, or displacing fossil fuels as biomass energy.

There is no hard minimum, but we typically recommend orders of 50 pallets or more for cost-effective delivery. Smaller quantities can be picked up directly from our yard in Warren during business hours.
