With dozens of pallet types, sizes, and materials available, selecting the right pallet can be overwhelming. This guide walks you through every factor you need to consider.

Start with Your Product Requirements
The right pallet depends first on what you are shipping. Product weight, dimensions, fragility, and sensitivity to contamination all influence pallet selection. A 200-pound load of boxed electronics has very different needs than a 2,000-pound load of steel components.
Begin by documenting the maximum weight of your heaviest load, including product, secondary packaging, and dunnage. Add a safety margin of 20 percent. This adjusted weight determines the minimum pallet capacity you need.
Product dimensions determine pallet size. The load should fit within the pallet footprint without significant overhang. Standard 48x40 inch pallets work for most applications, but custom sizes may be necessary for oversized products.
Understand Your Supply Chain Requirements
Where your pallet goes matters as much as what it carries. Different destinations have different acceptance standards. Retail distribution centers often require pristine pallets, while industrial facilities may accept lower grades. International shipments require ISPM-15 compliance.
Consider the handling equipment at both your facility and your customer's. Four-way entry pallets provide the most flexibility for forklift access. Two-way entry may suffice if operations only require access from two sides.
Ask your customers about their pallet preferences before selecting. Many large retailers publish specifications in their vendor compliance guides. Following these specifications prevents rejections and chargebacks.
New vs Recycled: Making the Right Choice
New pallets guarantee consistent quality, full load-bearing capacity, and clean appearance. They are the best choice for customer-facing shipments, automated systems, and applications where pallet failure would be especially costly.
Recycled pallets offer substantial cost savings for applications that do not require new condition. Grade A recycled pallets perform identically to new at 40 to 60 percent lower cost. Grade B pallets provide further savings for internal use.
Most companies benefit from a mixed approach: new pallets for demanding applications and recycled for everything else. This optimizes total spending without compromising quality where it matters.
Wood vs Alternative Materials
Wood remains the dominant pallet material for good reason. It is affordable, strong, repairable, recyclable, and available in custom sizes on short lead times. For the vast majority of applications, wood is the most practical choice.
Plastic pallets make sense for pharmaceutical clean rooms, food processing washdown environments, and export shipments where ISPM-15 exemption is valuable. The higher upfront cost is justified when the application demands plastic's unique properties.
Other materials including metal, corrugated cardboard, and wood composites serve niche applications. Metal pallets handle heavy industrial loads and high temperatures. Corrugated pallets are lightweight for one-way shipments.
Working with Your Pallet Supplier
A good pallet supplier is a partner, not just a vendor. They should understand your requirements, recommend appropriate products, maintain consistent quality, and deliver reliably. The cheapest per-unit price is not always the best value.
When evaluating suppliers, visit their facilities and review their quality control processes. A well-organized, clean operation with professional staff is a strong indicator of reliable product quality.
